Digital vs offset printing: which is better at 500, 1,000 and 10,000 boxes?

The two print methods have different cost structures rather than different quality levels. How each behaves as the run lengthens, what changes about color, and how to decide at your quantity.

The short answer

Digital printing produces directly from a file with no printing plates, so there is no plate setup to recover and short runs are economical, but the cost per unit stays broadly flat as the quantity rises. Offset printing requires plates and press make-ready, which is a fixed cost, but the cost per impression is lower, so it becomes more economical as the run lengthens. The crossover depends on the box size, the number of colors, the board and the finishes rather than on a fixed quantity.

Buyers often ask which print method is better. It is the wrong question: they are not different quality tiers, they are different cost structures. Understanding how each behaves as the run lengthens is what lets you choose sensibly.

How each one works

Digital

Digital printing images directly from the file onto the sheet. There are no plates, so there is nothing to make and nothing to recover. Setup is minimal, changeovers are quick, and variable artwork — different designs within one run — is straightforward.

Offset

Offset printing, also called litho, transfers ink from a plate to a rubber blanket and from there onto the sheet. Plates are made per color per job, and the press is set up and brought to color before good sheets come off. That is a real fixed cost — but once running, the cost per impression is low.

That is the whole comparison in one table. Digital starts low and stays roughly level; offset starts higher and falls. Somewhere they cross.

Where the crossover sits

There is no universal number, and any supplier quoting one is generalizing. The crossover moves with:

  • Box size — how many blanks fit on a press sheet changes the number of impressions needed.
  • Number of colors — offset plate cost scales with color count, so a one-color job crosses over sooner than a five-color one.
  • Named Pantone colors — offset can run a mixed spot ink; digital simulates it.
  • Board — some stocks run better on one process than the other.
  • Finishes — most are applied after printing and are broadly method-agnostic, but check.

The practical approach: ask for your job to be quoted both ways at your quantity and at the next break up. It costs the supplier little and it answers the question for your specific box rather than in the abstract.

At 500, 1,000 and 10,000

Around 500

Digital is usually the sensible default. There is not enough volume to recover plate costs, and the flexibility is worth having while you may still be adjusting the design.

Around 1,000

Genuinely contestable, and the quantity where asking for both is most valuable. A simple one- or two-color job on a straightforward board may already favor offset; a five-color job with tight Pantone matching may not. See custom packaging for 1,000+ units.

Around 10,000

Offset is usually the sensible default. The fixed cost is spread thin and the lower cost per impression dominates. At this level the conversation shifts from method to specification and logistics.

Color: the difference that matters most

Offset can run a named Pantone as a mixed spot ink — the actual specified color, laid down as itself. Most digital presses build color from a process set, which means a Pantone is simulated rather than mixed. Good digital simulation is very good, but a demanding brand color can sit slightly outside what the process gamut reaches.

This matters if your brand color is the brand — a distinctive corporate blue, a specific orange. If it does, say so in the RFQ and ask how the match will be achieved and what a color proof will show you.

What does not change

Your artwork requirements are the same either way: built on the supplied dieline, bleed past every trim edge, images at adequate resolution, fonts outlined, CMYK or named Pantones rather than RGB, and each finish on its own named layer. Preparing artwork for custom printed boxes covers it.

The short version

Digital has no plate cost and a flat unit cost; offset has a fixed setup and a lower cost per impression. Short runs favor digital, long runs favor offset, and the middle is genuinely contestable. Ask for both at your quantity, and raise brand color early.

Digital printing

Offset printing
A plate-based printing process in which ink is transferred from a plate to a rubber blanket and then onto the sheet. Plates are made per job, so there is a setup cost, but the per-unit cost falls as the run gets longer and it reproduces Pantone colors accurately.
Pantone
A standardized color matching system in which each color has a number and a mixed ink formula. Specifying a Pantone color is how a brand color is held consistent between print runs, rather than relying on a CMYK build.
CMYK
The four process inks — cyan, magenta, yellow and black — that are overprinted as screens to reproduce full-color images. Packaging artwork is supplied in CMYK, not RGB, because RGB colors cannot all be reproduced in ink.
Litho lamination
A process in which an offset-printed sheet is laminated onto corrugated board, combining high-quality print with corrugated strength. Used for retail-facing corrugated packaging and heavier printed shippers.
Color proof
A sample produced before the full run to confirm how the artwork will actually print. A digital proof checks layout and content; a press proof or a physical sample checks color, board and finish on the real material.

Is offset printing higher quality than digital?

Not inherently. Modern digital printing is excellent. The practical differences are in color handling — offset can run a named Pantone as a mixed spot ink, where digital usually simulates it — and in the cost structure, which is where the choice is really made.

Can digital printing match a Pantone color?

Does the print method affect which finishes I can use?

Most finishes — lamination, foil stamping, embossing, spot UV — are applied after printing and work with either method. Confirm the combination you want with your supplier, since some specific sequences have practical constraints.
